Low-Water Cutoff Trip — Steam Boiler Shut Down

On a commercial or institutional steam boiler, the low-water cutoff is a safety control: it shuts the burner off as soon as the level drops below the point considered safe. When it trips, the plant is not “broken” — it is protected. The real question is why the water ran low, because the alternative to a working cutoff is dry firing: the pressure vessel overheats, distorts and can crack, with expensive damage and a genuine hazard to people around it.

Why does the level drop?

The causes fall into three families. First, feedwater: a failed feed pump, a plugged check valve or strainer, an empty condensate receiver, a level regulator out of adjustment. Second, losses: a leak on the system, steam traps stuck open and blowing steam through, a condensate return that is restricted or simply too slow for the demand, blowdowns that are too frequent or too long. Third, the instrumentation itself: a probe or float chamber fouled with sludge and scale, a plugged gauge glass, a partly obstructed equalizing column. A level that surges badly under load can also expose the probe to steam intermittently and trip the control while the boiler still holds water.

What can you safely observe?

Note when the trip happens — cold start, ramp-up, peak only — and whether the cutoff is manual or automatic reset. Look at the gauge glass at rest, at the condensate receiver, and check whether the feed pump is running. Pull the make-up water figures for the last few weeks: a clear increase points to a leak or failed traps rather than to a control problem. What you should not do: reset the control repeatedly, add water to a boiler that has been firing dry, or jumper a safety control to “keep it running for now.” That last move is exactly what turns a safety shutdown into a loss.

The diagnosis is about separating a feedwater problem, a system loss and fouled instrumentation — three paths that produce the same indication at the panel. Can we just reset the control and fire the boiler again?
A reset on its own fixes nothing: the low-water cutoff did exactly what it is installed to do. Firing again without knowing why the level dropped exposes the boiler to dry firing, and a control that gets reset over and over ends up hiding the real fault. A trip that keeps coming back needs to be diagnosed before the boiler goes back into steady service.
Should we add water manually to a hot boiler?
No. Feeding cold water into a boiler that has been firing without water can thermally shock and damage the pressure vessel, with a serious risk to anyone nearby. Let the unit cool and leave the refill to a technician who has first assessed the condition of the boiler.
Why does it trip mainly during peak demand?
Under load the boiler evaporates faster and condensate takes longer to come back. If the return or the feedwater pump cannot keep up, or if the level gets unstable enough to expose the probe to steam instead of water, the control sees a low-water condition and cuts out. This is one of the cases where the symptom shows up only at peak times.
